currently playing around with a bender 800 kit on a 2000 sxr. sled is completly set up with all the recommended cooling and clutching from bender but has some older cylinders on it cut .020 over. can i nikasil the iron bores to bring them back into spec? piston to wall clearance and end gap on the rings are too big. seems to run well now but nothing to compare it to. saw 100.8mph in 1000ft with limited traction on ice(gps numbers) w/an old trail track. what kind of top speed should i see with bender's set up?
I had one of these 800 kits on a piped 99 SX.
I also had TMX 38s and a Peak head on mine with VForce II reeds, spacers, + a boost bottle kit. This sled was an absolute ROCKET!!! I was set up for 660' - 1000' snow drags but we did see over 120mph on a speed check radar unit on a long pull.
We raced + trail rode this 800 BBSX but ended up with a couple serious melt downs and eventually put it back to a ported 700.
-you can not nicosil over iron...only aluminum
-I got my 800 kit used, originally, and found the clearances excessive as well
-if you are running into excessive clearance you either have to find the next size piston + rings ,then bore to match them or resleeve the cylinders to match your current pistons + rings

i have a bender 800 in a 2000 sxr i built for my wife. stock carbs,.062 squish, vforce 2's, bender pipes, stock timing, bender oil inj. kit, gutted air box & top opended up. the first one i built had 5000 miles on it & the motor was never apart...lost it in a fire 3 years ago. this one has 1000 mi. & is as dependable as the first. when justin fuller ( full power performance ) was shop foreman @ benders i worked w/ him on the r&d for the cooling system.
if you go to dynotech research on the member side you can pull up my dyno sheet. bender makes their own pistons for these. they do sell .020 over pistons. a fresh 800 should have about .008 skirt clearance. the ring gap was designed to be wider for that motor. leakage on a fresh motor should be about 12-14%. ssbob is correct on the nikasil. @ nbssr - 2000' - it would run consistant 116 to 122 mph, depending on the air/ice conditions.. that's w/ a 1" track, 192 megabites, & reverse .

these are used cylinders as well, don't remember the skirt clearance but the ring end gap was between .025-.027 w/new rings. stock carbs, .065 squish, all bender stuff for gearing, clutching and jetting. 130-135lbs compression, haven't done a leakdown yet. it seems to start and idle as well as any thing, going to try to get a little more time on the motor this week end and see what it will do on a long pull. might try to sharpen up the studs to get some traction. this same sled once went 118mph w/stock motor and bender pipe setup.

that ring end gap is correct for that motor. squish & comp. are also good. i run 50 pilots, needle middle ( stock ) & 157.5 mains.

If the skirt clearance gets to an unacceptable measurement, you will hear the pistons knock on startup, just like forged pistons used to do on the old muscle cars[like a LT1].
You will really like this package once you get it up and running.
The reason we had engine problems with ours was an undetected, unevenly machined, reed spacer that was sucking air and leaning out its cylinder on trail rides. Unfortunately I never found the problem until we had already parted out the big bore...or I would still have it!
