Just removed my PV's for cleaning and 1 valve fell right off..the cable broke right after the valve.Isn't this kinda weird to happen.Valve was not stuck at all either. All my cables were brand new from a few seasons back also..doesn't make sense. At least I have a couple old ones as spares that are not frayed anywhere. So last season I was running with 1 valve not operating.I guess that would reduce my power a tad when running wot..
seems that it is a never ending thing with power valves on these sleds..wish they didn't exist as they are a pain.Gonna try and adjust then this time by feeling thru the exhaust and make them flush as I can.Seems like adjusting them with the Allen wrench trick (2.5mm)isn't so accurate.
So what do you have to feel thru the exhaust,if they are totally flush or just about flush....right now as they are adjusted they don't feel flush..any input here would be awesome..

as far as the broken cable goes I've had 3 just like that since having the SS repair job done. never had one break before that and they werent gummed up either. the SS head seems to cut the cable. The only sled doing it is my 780 the rest have stock valves with no probs.

well there is about a 1/4 inch or more of cable remaining on the end tip,so can't see the SS cutting at that point..weird.The other 2 cables are perfect.
Excessive heat? The cable tore in the spring section just before the barrel? It is odd place to break, if they are adjusted properly. Any signs of wear on other nearby parts?

I have been making my own cables for several years and have had zero failures. When I do the insert repair I stopped using stainless and started using steel. I also add one more operation that keeps the cable away from the slot in the top of the valve. I tested the cables I make to 65lbs before failure. The cables are simply bike cables that are twice the diameter of the stock ones.

If you have been making several with zero failure this means your selling them?
I also had one brand new cable break the same year I went with ss bolt mod on the valve. I just figured I adjusted wrong and the servo pulled hard on it and broke.

I will get a picture and post next time I am up at my cabin. If I remember the cable outside diameter is the same. I cut the factory cable out of the PV steel tube side and the new cable slid in. I will let you know. I did however have to machine a barrel end that goes in the servo. No big deal though.
