any ideas on why my speedometor joint keeps breaking. i use half the key in a drill to drive the speedo and it works. that should eliminate anything in the drive or cable? all new jackshaft and chaincase bearings. also wondering if anyone has a good way to get that busted key out? its way in there.
Are you running it in the drill with the hood up or down? Any chance the cable is binding when it is in the fully installed condition, as opposed to one end removed to hook up the drill and hood up? Inspect the full lenght of the cable for signs of slight kinking or broken plastic sheathing where it may have been kinked in the past.
Just for peace of mind, I'd also remove the cable from the 90deg drive adapter and test both parts separately, and also lube them up if there is any suspicion of dryness or binding.
The cable can be disassembled in that the inner drive "cable" can be removed from the sheathing and then both parts can be lubed up with light oil and reassembled. In the past I've found a middle area of the "cable" to be dry and rusty on a sled that had a broken drive adapter. Cleaned everything up, lubricated, tested, new drive adapter and joint, it's been working fine since.
Any chance the driveshaft and/or 90deg drive adapter are somewhat bent/treaked so that the joint is bending just a little? I can't imagine either of these are common but you never know.
I've never tried to get a joint out that is in there deep, but I have heard the possibility of driving it in as far as it will go, and then fitting a new joint in place, cutting it down as needed.

From what Ive heard, its pretty common for the speedo gear on the end of the drive axle to go bad. The gears will bind while the axle is spinning and it snaps the speedo key.
To get a broken key out, try a long, skinny sheet metal screw or drywall screw. Thread it into the end of the axle and into the broken key, then pull it out with pliers.
