'98 SRX, headlights and tach go out. found the short. where the brake rotor is, there is the main wiring harness. the 6 plug one, keeps burning out. if you look at the plug, one of the center ones is all black. when a clean it and put it back together, all the lights work. what the hell is causing this? is you need more description, i can take a picture of it
 
try this

unhook the harness from the hood connections up by the front of the clutch guard, pull the harness completely out from under the engine, (easiest with pipes off)its most likely rubbed thru somwhere else and grounding out the plug, repair the bare sections with elec. tape, then place automotive conduit on the harness and reinstall, your problems will go away, also, clean all your connections with brake cleaner or starting fluid, blow out and reinstall, I have seen antifreeze conduct power in elec plugs and it drives you crazy finding them.
 
checked the harness under the motor, slight rubbing, no wires though. re-taped it and put it back. cleaned the harness and plugged everything back it. lights on again. the part that is burning out is the connection that comes out of the motor (mag side). we will have to see how long it works this time!
 
id check more of the wiring

what color is the wire thats getting burnt???, its most likely the hot wire or ground wire, and there has to be a wire rubbed thru somewhere, maybe around the steering post? tail light harness by gastank and dash shroud? when the wire grounds out, it places more load on the wire, and hence your burning connector. Good luck this stuff can get very frustrating to find and fix.
 
My buddy's taillight harness was grounding out about 1/2 inch from where it enters the bulb socket. Took us a long time to find, pulled the engine a couple times to fix the rub through under the engine as well. Tried switch CDI's, relays, etc. Not a fun process.

ok, the yellow wire comes from the magneto plug, then to the voltage regulator,headlight hi-low dimmer sw., from there to the hi-low beam indicator light, and to the headlight. So the next thing I would ask is, does the sled have a 80-100watt bulb in it?, Does it have a heated shield wire spliced in anywhere? trace down the wire and see if its damaged anywhere under the handlebar pad and various locations listed above. Check the bulb in the headlight as well, I have seen some aftermarket bulbs simply overdraw what the system can handle and the ol 98-99 sleds were only 175 watt systems. This melts the wires. check the ground on the voltage regulator, and the main ground wire on the harness on left side of sled behind clutch guard. I have one other thing in my mind that could be wrong with it, but will wait to hear from you on this stuff first.

What MrViper is saying is that the reason it is burning out is that too much current is trying to flow through the wire. The point with the most resistance, such as a connector, is where the heat gets generated. This is likely caused by a short to ground that is allowing electricity to flow from that circuit directly to the chassis or engine. Electrical problems are easy to diagnose if you have a knowledgeable person with good test equipment. Do you know any good electricians? They could likely find the problem in a short time. I would use an ampmeter such as an Amprobe to find what the current flow is at different points.
 
thanks guys. he does have a higher watage bulb in the headlight! hopefully this will fix the problem. any other possibilities will help too! you guys are great

snowdog, you can just pull the harness back till the (headlight/guage)plugs on the end of it are even with the front of the engine case, this will allow you access to the entire length that is under the engine while back in place.

If you pull it completely out, all you have to do is use a long bar, and slightly compress the radiator crossover hose, spray liberly with wd40, attach a coat hanger or something to harness and feed it thru. Its much easier to do all this with the carb rack off too.
