Hey all, Im looking to extend my sxr from a 121 to a 136. Im 19 so im a rider on a budget as i pay for everything myself. i have my old sled (97 vmax) that had been parted out and i have the carcas sitting in my garage. Do you think its possible to cut out a section of the tunnel and make the extension that way? Please give me your thoughts on this.

might be doable, but you may run into a few glitches. consider this: most extensions, factory or aftermarket, were designed to fit over or inside the tunnel, so that is where your dilemma begins.
but, on the bright side, and you being young and on a budget and should still have contacts, your template is right in front of you. any high school or college machine shop should be more than happy to bend up what you need most times for the material cost only, which shouldnt be much. dont forget the cutouts for the coolant lines and choose your fasteners wisely. i prefer buck rivets.

Yeah i thought about the fit...as for contacts, not so much as all of my shop teachers retired when i graduated 2 yrs ago >
... I think in my situation i would have to have it slip over the outside and buck rivets are one of my first choices as well. To extend the coolant hoses, what would you reccommend to use for that, any rubber hose thats slightly bigger to fit over it??

I made my own tunnel extension for my AC zr 600. Pretty easy to do, get some aluminum, bend it, paint it, and rivit it! I also used some angle aluminum on the inside for extra support, the tunnel extension would have held up to lifting forces, but if someone pushed down it could bend.
look at any of the 136 pro-action sleds, from 97 and up. the parts used on these sleds will crossover to your sled, including the tunnel extension. maybe you have a salvage yard near by or check the classifieds here.
you can use and heater hose type hoses for extending the coolant lines, the trick is the 90* bend where it enters the tunnel. i have had extensions bent up at a local fabricator before and the price wasnt bad, but its been a few years.
as crater mentioned, structural integrity is crucial. another option would be to have a sleeve bent up and section between your tunnel using a cut off piece from the donor tunnel. the sleeve would be bent to fit inside and reduce the number of bends and amount of material saving cost.

I made my own, used flat stock alum to go from inside old tunnel to new location of rear bumper. Bolted the bumper through the ext & thru the flat stock. worked perfect, & very strong.

X2, did same thing to my 80 exciter
