im to the point of installing my tunnel extension on my sled and im wondering what size rivets i need. the rivet holes in the extension are just about 1/4" diameter. do i need rivets with a 1/4" diameter for this? this is my first time riveting something together like this and i want it to be solid. i searched but couldnt find mention of actual rivet sizes. thanks

You dont want to be drilling 1/4 holes? Just 3/16 holes and rivets. You can also get the double grip OEM style rivets from members ding or BTV. Also OFT site sponsor on 4 stroke side has the correct ones also. Just did 2 tunnel ext with those exact rivets and it came out perfect. Why the 1/4 rivets?
 
I believe its a mm or viper 141" extension stock Yamaha. All the hole in it measure 1/4" so I had some 3/16" rivets and put one in the hole and it seems to loose to work. I appreciate the help.
 
Hmmm. Was it used? Maybe who ever took the extension off drilled out the holes with the wrong size drill bit? If the 3/16 rivets are two small then you would need to go to quater inch, but not sur where to get those. How loose are they? The double pull ones will fill the hole pretty well while keeping their strength. Can you post a pic with the rivet in from the underside of extension so we can see how much bigger the hole is comparedd to rivet? I could send you a few to try if it looks close.

here are some pictures of 2 rivet holes, there are a couple hole s that look like a 3/16 rivet will work but the majority of the hole look like they were drilled oversize.

depending on the ratio of big holes vs smaller holes, i would suggest using 3/16" solid aluminum buck rivets in the 1/4" holes, they will never loosen. i am a firm believer in this type of attachment.

can be done pretty cheap if you can borrow the riveter. know anyone in the aircraft repair industry? an air chisel can be substituted if you have the hammerhead attachment and the rivets are cheap on-line.

Looks like they used a oversized bit taking old rivets off. Does a 1/4 inch drill bit go through that hole. If not just by looking at those pics the double grip 3/16 double grip rivets should work. And it doesnt look like a lot of holes are in that ext, you can always drill new ones. Your seat will cover most of the holes up. And if ya want just back fill the holes that still show with rivets for looks..
 
The stavex double grip rivets will fill a hole almost to a 1/4 inch. Up to . 205 per spec. So im thinking they would be ok if that oversized hole is under a quater inch.
 
They are between .205-.250 on the bigger ones. I dont know anyone with aircraft rivet equipment either.

I went and bought some aluminum 1 1/2x 1 1/2 angle and attached them in the inside corners of the tunnel and tunnel extension for extra support. It hardly added any weight and I just used normal rivets in the tunnel extension since they weren't depended on as much for support. Seems to be holding up good.

The hartmans i just installed came with the aluminum supports. Really made the tunnel solid. Your supposed to be able to tie the rear down to a trailer or tow from the bumper when the supports are in place. Did you come up with a plan for your rivets yet?
 
im going to find some 3/16" steel rivets and if i have to drill some new holes ill do that if i need to. ill pick up some angle aluminum too.
